Reduction of material to achieve a highly complex part

A supplier of components for leading automobile manufacturers partnered with us as a strategic ally to industrialise a challenging project involving a complex component in the hinge system of car doors. This part featured irregular geometries, strict dimensional tolerances, and demanding surface roughness requirements. To meet these specifications, various secondary processes, including machining and grinding, were required after cold forming.

Having previously collaborated on other projects, the customer requested a feasibility study to evaluate our capability to provide this demanding component.

How we responded to the challenge

During the design analysis phase, our engineering team performed extensive simulations to assess the cold forming process. This analysis identified an opportunity for improvement: by optimising the cold forming process, we could significantly reduce the amount of raw material needed for production and eliminate one of the secondary processes.

This innovation not only decreased the need for machining but also ensured compliance with the stringent surface requirements.

What did we achieve?

Our solution exceeded the client’s initial expectations and provided Ecenarro with a competitive edge, solidifying our position as a key supplier for this project. The main results included:

Cost optimization for a complex car seat part

One of our customers, a globally recognised leader in vehicle seating and a key supplier to major automobile OEMs, tasked us with utilising cold forming technology to manufacture a complex seat component that had previously been produced through bar turning.

The goal was to reduce manufacturing costs while meeting the increasing production demand.

How we responded to the challenge

After conducting a feasibility analysis, we organised several technical meetings with the client’s engineering team. During these discussions, we examined the component’s function, analysed the mechanical characteristics needed for cold forming, and identified critical dimensions.

In the next phase, we developed the blueprints and outlined a process that involved cold forming followed by two machining operations to achieve the essential dimensions that could only be obtained through this technology.

What did we achieve?

Within the timeline established by the customer, we successfully designed and tested a reliable process that employs cold forming to industrialise this complex car seat component. The results included:

  • 63% Savings on Material: Transitioning from bar turning to cold forming technology significantly reduced material costs.
  • Reduced Production Times: The new process streamlined manufacturing.
  • Estimated Overall Cost Savings of 85%: The switch to cold forming led to substantial reductions in final costs.
  • Innovation: We produced a unique part that had never been manufactured by Ecenarro before.

Control over the cold heading process in real time

At Ecenarro, we have developed a sophisticated system that integrates our operational technology (OT) network, the PLCs of our cold forming machines, and AiA systems, facilitating fluid communication and data flow throughout the production plant. This innovative solution provides real-time access to critical production information from any location worldwide.

This project has fundamentally transformed our operational processes. By strategically positioning the machinery at the centre of our production management, we have enhanced our ability to serve clients, address production challenges, and maintain our leadership in cold forming technology. This strategic focus not only boosts operational efficiency but also fosters innovation and paves the way for continuous improvement.

What did we achieve?

  • Real-time monitoring of equipment efficiency: We can instantly access information on production performance and machine effectiveness.
  • Accurate production tracking: Each part, whether in good condition or not, is counted individually, ensuring precise production data at all times.
  • In-depth performance analysis: We closely monitor defect rates, tool consumption, and the time spent on each production order, allowing for detailed analysis.
  • Rapid information processing: All critical indicators for production equipment are available with a maximum delay of five minutes, making adjustments and their impacts on productivity, quality, and availability visible in real time.

This advanced control system has significantly improved our operational capabilities and responsiveness, ensuring we remain at the forefront of the industry.

Improved product quality through digitised process controls

To enhance product quality, Ecenarro´s Quality Team developed and implemented a system that integrates measurements from optical and three-dimensional measurement machines directly into our ERP system, with validation by the machine operator.

Using statistical tools to analyse this data allows us to maintain greater control over the process and identify trends for continuous improvement.

This methodology replaces traditional self-control measurements using tools like callipers, micrometers, and profile projectors.

What did we achieve?

The key improvements and results from this system include:

  • Increased speed: Measurement times were reduced from 5-10 minutes to an average of just 20 seconds.
  • Fewer incidents and internal defects: We experienced a significant decrease in errors.
  • Reduced client PPM complaints: Our customer complaints per million parts produced have declined.
  • Lower non-quality costs: We have successfully minimised costs associated with quality issues.
  • Empowered operators: Operators can now dedicate more time to problem-solving and process improvements.
